Before you begin, gather the following essential tools and materials:

  • Plastic tarp or cardboard for spills

1. Preparation and Draining

Prepare yourself: this can either be a messy oil party or a relatively clean task, depending on whether your differential has a convenient drain plug or requires removing the cover.

Warning: Always remove the fill plug before the drain plug (or loosening the cover). If you drain the fluid and then can’t remove the fill plug, your car is stuck until you can get the plug out or have it towed.

  2. Magnet Inspection: Once the cover is clean, run a magnet over the inside to pick up any elusive metal shavings that aren’t visible to the eye. Clean the tip of the fill plug as well; most have a magnet to trap fine particles. Avoid abrasive cleaners that might leave residue.
  3. Prepare Sealing Surfaces: Using a blade scraper or a soft abrasive pad, meticulously clean the mating surfaces of both the differential housing and the cover until they are spotless. Then, wipe them down with a lint-free towel and brake cleaner to ensure no grease remains.
  4. Apply the Gasket/Sealant:
    • If your vehicle uses a pre-made gasket: Install it carefully onto the cover.
    • If not, use a liquid sealant: A quality liquid gasket designed for extreme conditions and oil exposure (such as Permatex Ultra Black) is your ally. Apply a thin, even bead to the mating surface of the cover, circling around each bolt hole.
    • Install the Cover: Carefully position the cover and thread the bolts by hand. Tighten them just enough to gently flatten the bead of sealant.
    • Cure and Torque: Allow the sealant to cure according to the product’s instructions (typically 15-30 minutes for initial setup, then several hours for full cure). Once cured, tighten the bolts to your vehicle’s specifications using a torque wrench. This is crucial for preventing leaks!

Pro Tip: Uneven tightening or insufficient curing time for liquid gaskets are common causes of leaks. Follow torque specifications meticulously.

3. Refilling with New Fluid: The Liquid Gold

The moment has come for the “new blood.” This is the final step, and you’re almost done!

  1. Fluid Type and Quantity: Use the best gear oil you can afford. The weight (e.g., 75W-90, 80W-90) and capacity will be specified in your owner’s manual. A typical differential holds up to 3 quarts.
